From the top knee lame to the top of the cruise is 11" on the tall side. It goes down to 5" on the inner thigh.

The cops are plastic too, but bomb proof. I wear floating cops identical to these on my knees. Just without the full leg harness.
The sizing is one size fits most. Use a heat gun to fully custom fit. I have not altered them in that regard.

3) Overlap a bit. I would advise stitching the ends together and doing the "stretch on" method Lorccan and I talked about. Then tack it afterward once it has shrunk some.

You don't actually need another piece of wood for a handle. Just cut out a capital D and then move over about an inch and cut another D but reversed so that the flat sides are facing one another. This keeps your hand in the boss and helps the balance and control. Just rivet a piece of flat bar down...

I also wish to praise Ylsa's product. I have a green tunic from her that has been my ONLY fighting tunic for going on 4+ years and it is still holding strong.
