I wonder if it wouldn't be easier to make regular globose BP (or maybe a clay and fiberglass model or maybe a wooden form like Mac uses for helmets) and then take patterns off the form and beat them until they matched with the form. I say "Easier" from someone who has trouble getting a uniform dish...

That hole does look a bit ratty. I can't remember its history, because much of it happened nearly ten years ago... but I think I have had a rivet in there at some point and have punched it out. Do you have access to a vertical mill? Could you mount the discs face-down flat on the mill table and just bring an end mill across perpendicular to the front face to true up the mating surface?

Mac, do you think it would be reasonable to stretch the metal across the metacarpal enough to cover that 1/4"? Or do you think that would thin the metal unacceptably, or just create more problems in terms of alignment of flutes.

Another way to slow down the cooling process could be of simply keep the torch on the piece, moving it around the weld and increasing the distance slowly.
