spybeak- The way I did it was to use high carbon steel 1/8" rod for my pins. I cut it just barely longer than necessary, and annealed the ends, then peined the ends slightly. Thanks everyone! That helped me out a helluva lot Hal- I knew that the gap was excessive. I only had a series of tack welds at the ends there just to hold it temporarily. I made my headband an inch and a half longer than hal's, and overlapped that much, then riveted. I put the rivets in the front, and then put the nasal over the rivets to hide them.

My Wiss aviation shears are supposed to be rated to 18ga mild. I have done 16ga mild, and even a bit of hardened 18ga stainless. You may find this tutorial helpful. I'd just follow his instructions, using the existing plastic knee as your basis for measurement.

I think a spring pin above the latch would go nicely there. So when you latch it down, the spring pin locks into place, and won't let the latch come undone in battle.
