I believe that crest and eyebrows match the Valsgarde 5 hat. As such triangular forhead plates on a predominantly woven hat would be the go. Slat back woud actually be accurate for that hat. I dont think it had a ventail though - but atleast it'd cover the grill :P

It should be pretty close to a hauberk for the kit your using. Soak it in vinegar overnight if its galv, that'll strip it right off however galvy maille tends to be weak as butter so dont be surprised if it doesnt hold up well to combat.

I wear a hourglass behind my heater although not for SCA combat. I use a wooden shield and have noticed 2 things. 1. padding is probably required for an authentic kit but not using it does not appear to damage ones gaunts 2. shallow shields take a beatingbut it isn't unpleasant for the wearer. you can also stack washers if you really need to. a loosefitting but wide washer under a tightfitting but smaller one will give you the best of both worlds but will cost you more. the other alternative is to grab some thin scrap sheet - I use 1mm zincanneal - and drill/punch your own washers and cut...

Your plan in general has my vote. You might do well do make gamboissed cuisses out of canvas and a couple of layers of batting, reinforced with 16 ga. splints in pockets, and hang soupcan knees off them. They would probably be easier and less expensive to make while still looking authentic than try...

you missed knees and elbows.

I like the idea of entry level armour that doesn't look like poo. I may not play your game but the idea of obvious plastic on a supposedly historic field does upset me so if you can help raise the general armour standards of the bottom end of the SCA more power to you.
