My only advice would be to use a chisel instead of a whole punch for the thongs next time. You rarely see round holes in medievial leather work outside shoe decorations, most items like this you see tiny slits. THANK YOU! Great advice to improve my work. I have 2 pairs of Bohemond boots, one with and one without a Vibram sole, and while they are fine as period footwear, they SUCK for fighting, as do all other period shoes/boots.

I betcha wax hardening would do the trick? Maybe it gets soft just because the protein molecules break down over time.

Rivets are for the look without the weight of splints. I don't get hit very often so I don't need the extra weight of actual splints. (:

Check out the mail coif threads at My Armoury, there is a lot of discussion on this matter over there. It seems to function as a headband to hold the mail coif in place, or perhaps is related to the manner in which the mail is pulled tight up around the chin. Chest pieces also need overlap... FYI, I fight in a CoP without overlapping plates, and it works just fine. In fact, some people make strikers from old, worn-out files because they are usually made from high-carbon steel. I have ordered from Jolly Knight before. Things take quite bit longer than he says, and sometimes communication is delayed, but I don't worry about it. He always comes through, eventually. I wouldn't plan on getting what you want by a certain deadline, but otherwise it seems to be worth the wait.
