I'd suggest grinding and filing your edges so they're smooth. (Grind, then a a hand-file, then finish it smooth with sandpaper). If you're using a liner that's a seperate piece of headgear from the helm itself, leather or heavy cloth will work for a shell. You need to make sure that it's well padded...

Another book I can highly recommend is "Pleyn Delites", which offers a wide range of medieval recipes in the original Middle English, a modern English translation, and then the recipe in a standard form with measurements etc. The book's only about $10, and well worth having on your bookshelf. ------...
