Unfortunately, in my experience, a small can be anything less than 24", and a large can be anything more than 22". Some of us have pretty large/small noggins, and don't compensate for that...

Also don't forget: when viewed from above people have radically different shaped skulls.

Some are round like a bowling ball and some are more oval. They might be the same number of total inches around but vastly different in the fore/aft or left/right demensions.

Another thing to bear in mind (I learned from annoying experience) is that different folks have different ideas as to how much padding they want. I always did the SCA type thing where leaving room for 1 inch of padding was standard.... but some folks out there want as little as 1/4 inch.... made me too nervous, didn't take the order.

If you were going to make generic sizes though... I'd say

small: 20-22 inches
medium 22-24 inches
large: 24-26 inches

obviously, you'd have some folks fall outside those ranges... and you'd have to know how much padding they wanted to give them the right one.

As a final note, it is probably better to size each helm to each customer when taking orders.

Please note that SCA requirements are for a minimum of 1/2" of closed cell foam.

With a heavy helmet, 1/2" works great. With a lighter helm you'd want more padding.
