1) is 16 gauge enough for helms??
2) what about the gauge of the brass for
the cross piece and around the eyes??
3) any other tips would be good to!!!!

To find the minimum helm gage requirments for your kingdom go to http://www.sca.org and locate your kingdom. Then look up the marshal's handbook. It will describe the armour requirments.

In places where 16GA is legal, I have heard it said that it really isn't thick enough for durable helms.

I'd build it from 14 gauge for SCA work, and if you can lay hold of some 12, use that for your forehead plate; it will resist getting creased up by shots to your shieldside temple much better. That's in mild steel, of course.

for the brass scence it is not a structural part of the helm you can probibly bet a way with .030 or higher also if using cast make shure you anneal the brass when working it to avoid tearing once rivited to the helm.
