Just wondering what materials are good for constructing an SCA legal rondel hilt.

Windrose sells an aluminum rondel kit for $40. I've seen people make them out of large steel washers too.
I like Murdock's idea of using leather. It's rigid enough to help deflect the sting of a blow, but will collapse if you have it on your hip if you should fall down or die and land on it.
I did mine out of 5/8" foam and then covered with Chrome/mylar Duct tape. Not really sure why. Metal and leather seem like better looking options.

large washers
sole leather
those are the two easiest that I have used.
I might try the foam trick in the future. it seems super fast and easy to replace.

what kind of foam did you use?

high density closed cell foam. Similar to blue camping foam, but more dense. It's the same kind of stuff that they make those foam flooring pads out of that interlock like big puzzle pieces.
I got a single puzzle piece at a yard sale.

cool. did you carve the flower out of it?

You certainly could carve out foam (use fresh razor blades. They dull very quickly on high density foam). But the star is actually a mirro escutcheon from a hardware store that I covered in duct tape as well.

Cian,
Due to the mishap of '08 I lost the information concerning the construction of the scabbards. If you don't mind what was the tube you used made from and where was it purchased at? A bazillion thanks!

Just so I don't have to start a new thread...would this foam work for weapon heads aswell?

The tube is polycarbonate, and you can use that same type of foam for weapon heads. It's denser and heavier then camp pads, but I believe it still is a bit softer then architectural foam, so YMMV.
